Mechanically/physically removing paint from a car (to the metal):

-You'll need an angle grinder and some kind of disc/brush to put on it...and off you go.

Angle:
Its important to keep the angle of the disc low relative to the panel you are stripping paint from a panel. Like when your shaving with a razor you keep it low or nearly flat to your face so you don't get cut. The same applies to mechanically stripping paint - if the disc has a high angle or is pointing into the panel it will cut it and leave marks...you will find brushes and discs leave marks anyway but if you keep the angle low they will be very shallow and won't show through the primer paint.

Direction:
-Its important when moving the disc to do so perpendicular to the direction you are moving the angle grinder/disc. e.g. if you are standing at the front of the car: start at the top left of the bonnet and drag the angle grinder towards the left front of the bonnet without moving side to side.
-Move the disc in a straight direction along the panel in the same direction preferably from the front to back direction relative to the car (or back to front). If you change direction of the way you are stripping the paint (eg start stripping diagonally) this probably will show through the primer paint.
***This method can take alot of effort but may end up being cheaper and quicker.

Different fixtures to strip with:
-"3M Clean'n Strip" pads are awesome; probably the best and quickest method. They cost about $15-$30 each; about three of these pads can do a large car (like an old monaro) in one day. They are like a fiberous, rubbery, honeycomb compound disc. They can cut through inches of paint and bog quickly and easily.
-A downside is that they can "cut" metal (this isn't a problem if your careful and keep the disc moving over the surface once the metal is clear of paint). They do leave little circular marks in the metal but they are shallow and won't show through the primer coat if your careful (as above).
-These particular disc's can be fragile if you rotate the disc into a sharp edge...there will be a big BANG and the disc will rip and its all very scarey, you might even hurt yourself with the angle grinder so avoid rotating towards sharp edges....rotating away from an edge is ok, but don't catch yourself out.

-"Brush fittings for angle grinders"
There are many different types of brush fittings: wire brushes and nylon/hard plastic type brushes. With some the brushes pointing outwards and some pointing forwards. The ones with brushes pointing forwards fitted to the end of a drill can be good for inside corners engine bays etc.

Wire brushes can remove some of the metal and tend to make the panel very hot in a small area, this can cause warping of the panel (slight); but are good for removing deep bog - heat won't go through the bog as it does through metal.
Nylon/platic brushes Also good for removing bog and can remove paint. Can be slower then a wire brush in some cases, but they generate less heat and tend not to cause much damage to the metal surface.

This is awesome. Excellent work on the technical lingo and descriptions on 'how to' as well. Will we see a 'HOW-TO' on using chemicals to strip paint and where their uses benefit over using grinders?

Slightly on the same topic, if i was to sand the panels by hand using sandpaper to treat surface rust in tricky spots, what min-max grade should i use (start finish with)?

Dont go higher than 600 wet on primer or color coats.
Going too high stops the next coat from adhering properly.

can i add i just used paint stripper and a grafitti removal birdsnest and it was piss easy. ill never get a body shop to do this for me again. $13 from bunnings. here are some pics. sorry should add, just do a quick sand to scuff panel first before stripping it.

what do you mean by "graffiti removal birdsnest"?

i am planing to use this to "wipe the paint/stripper mix off once it has bubbled.

You used only paint stripper Bigmat? Or stripper and then a pad thing i'm guessing?

The 3m pads can cut the metal a fair bit if you're not careful, this looks good though :) Its pretty easy to do, only problem is once its done surface rust process starts :(

To add about paint stripper chemicals (just because this is the perfect picture)

If the panel looks like this after this first application of chemical stripper (which sometimes it does) then another thick application that is left on for say 30mins should remove the majority of the rest. After that you might as well sand off any remainder which will be like 5% of the panel if any. "Water washable" strippers are the best cos you can just wash it thoroughly with water after...and wash out your eyes if it gets in there :(

Some paints no mater how thick they are (unless its like +8mm thick) will come off in one go, others take 2 goes...

Metal paint spatulas are good for scraping off all the crap too.

stripper and pad. pad is awesome dosent leave any dents in the metal and was very easy to use. IT IS NOT A FLAPPER DISK as that will eat through the paint and strip metal. i dis use the flapper with 80 grit on the underside to clean away all the road grime that had built up. the birdness pad that was used on my car a month ago still hasnt produced any rust where it was used.
i used plastic scrappers aswell for obvious reasons.

Birdsnest pad Bigmat? This sounds like a discription of the 3m pad i used, it was kick arse, although maybe more abbrassive then what you're using cos it still cut metal if you put it on a high angle.

I hadn't thought of gladwrap....wouldnt it melt? It would keep the solvents from going off though and hence should work longer. At least it wouldnt go dry like you say MWP

where would you get one of these birdnest pads from mat?? and whats the benifit of going all the way down to bare metal?? this is where i have got my bonnet so far... i think bringing it back down to bare metal would work well seeing theres a bit of bog in there, maybe some1 layed a thin layer over the whole thing?? might have to do that again if i cant find another 1 -
